Default Distortion w/out Peaking???

Greetings,
Looking for some advice from pro audio pros out there.
I was doing a mix from Pro Tools, out through a Mackie 8-bus, using outboards effects and midi, etc. Going through a Rosetta to DAT, and another 24-bit pass back into a Pro Tools stereo track.
The mix had a some tracks with very resonant, heavy lo mid sounds. Past a certain point, yet still with plenty of headroom on the digital meters I was getting distortion in the audio. Not just playback, but actually in the digital file. After some eq tweaks, cutting lo mids, etc., and compression I was able to minimize it. But my question is...
...why would audio distort when it is still far below the peak record level?
