There are hundreds of posts on DUC about this error. Which you can look through for ideas.

Often a corrupted filename/illegal characters in the file name or some similar problem with invalid path or file permissions.

Can you do a Save In to a simple path.

Once I get the error I get the beach ball and it doesn't go away for forever.

I just mean try save session in a folder like your home directory and without any crazy names (which you never may have used in the first place). Your session may already have filenames within it that are problematic.

What happens if you open another new session and import the old one into it. Can you then save that?

And try trashing prefs if you have not already.
