Hardware insert removal from session causes serious PT instability/9173 errors

Anyone having this incredibly frustrating issue? On a 2010 Mac Pro, PT Ultimate 2018.7, macOS Sierra 12.12.6. Been working on a heavy duty mix just fine with no serious problems, and have had one track sending out to a hardware insert. I printed the track including the insert via "Commit" - now removing or deactivating that insert causes Pro Tools to go into it's "instability mode" where all the CPU usage meters are wobbling around and playing the track at any point immediately throws out the 9173 error. I add the hardware insert back anywhere in the session, all is fine again....remove it, and the session won't play and is unstable. Pretty weird bug that's very annoying right now. I've trashed prefs and DB, restarted comp, changed audio engine and back again, all of it, no luck. I can't use this session unless this hardware insert is in it which makes no sense. Any advice anyone? Using my Avid HD Omni interface btw, connected via HD Native card into the Mac

does the same thing happen if you just Disable the Insert - not just removing it

Yes, simply disabling the insert gives the same problem. This is one of the strangest things I've ever seen in 15+ years of working in Pro Tools. There's something corrupt with the session I think

I have the same problem with PT 2020.5 in some of my last sessions with hardware I/O.

did you find a solution?

Is it only 1 session or all? If its just the one, does it matter where the hardware insert is used(IOW, can you move the insert to another track, like an unused AUX track)? I know this isn't a real answer, but if you can find a way to make things run, I would do whatever it takes to finish the project.

The next stage of troubleshooting would probably be to create a new blank session and start importing from the funky session. Maybe bring in a dozen tracks at a time and test at each stage(leaving the track with the hardware insert until last)?

I can drag the I/O to another track or aux, but the track has to be send to the masterbus. if I drag it to a track with a direkt Hardware out it doesn't work.

I have a lot of sessions where a got this problem and I am sure importing in a bank session is no solution. its a chematic problem you can recreate.
